I only watched the old anime series and Kaworu was in one episode and that was it. I'm curious, did they manga/new anime actually expand on his and Shinji's relationship?

The manga does, and though Shinji and Kaworu haven't met in any of the movies so far, Kaworu does show up, and the last line of the second one is has huge Shinji/Kaworu tones.

In the manga, Shinji doesn't like Kaworu, but Kaworu is attracted/drawn to him after mind-connecting-melding with Rei. And Kaworu doesn't understand why he is or why Shinji doesn't like him (hint: he's kind of a cat-strangling dick). At around the time Kaworu has to go all Angel Time, Shinji finally kind of accepts him and has to kill him, just like in the show.

Oh, and Shinji hyperventilates while having a panic attack in bed, and Kaworu gets off on being his impromptu human paper bag.

The manga is pretty much an AU after a certain point.
